The solar industry is growing rapidly. With rising installation figures and more refurbishment projects, an increasing number of photovoltaic systems are being replaced. Whilst manufacturers, wholesalers and installers focus on sales and new installations, the question often remains unanswered: what happens to the decommissioned solar panels?

The answer is more complex than many companies initially assume. Behind every end-of-life system lies an extensive reverse logistics chain, ranging from dismantling and transport to reuse or recycling.

The blind spot of the energy transition

In recent years, the industry’s focus has been primarily on expanding renewable energy. The installation of new systems has been the main priority. At the same time, however, more and more PV systems are reaching the end of their economic lifespan or are being replaced by more efficient modules.

This creates a new challenge: the safe and efficient recycling of old components.

Many companies already have established processes in place for purchasing, storage and delivery. However, standardised procedures for the take-back of old modules are often lacking. Issues such as dismantling, transport organisation, temporary storage, sorting and documentation often only become relevant once the first significant volumes of modules need to be taken back.

Why solar modules pose logistical challenges

At first glance, solar modules appear to be ordinary industrial products. In practice, however, they place special demands on logistics.

Large dimensions and delicate materials

PV modules are large, heavy and, at the same time, sensitive to mechanical stress. Even minor damage during dismantling or transport can significantly impair their reusability.

Safe packaging and loading therefore require specialised processes and trained staff.

Risks of damage and liability

Particularly in the case of older installations, the condition of the modules is not always clearly documented. If modules are handled improperly, this can result in glass breakage or further damage.

Companies are therefore faced with the question of how to carry out a professional inventory and assessment of the components, and what evidence is required for insurance purposes or for recycling channels.

Battery storage systems as an additional factor complicating matters

If a battery storage system is also taken back as part of a system replacement, the requirements become significantly more stringent.

Lithium-ion batteries are subject to specific transport regulations and, depending on their condition, may be classified as dangerous goods. Compliance with the relevant requirements is essential not only for safety reasons but also for regulatory compliance.

International transport

Many solar projects are organised on a cross-border basis. Modules are installed in one country, assessed in another and may be resold or recycled in a third country.

These international flows of goods entail additional requirements regarding transport documentation, record-keeping and regulatory requirements.

Documentation and record-keeping

As demands for sustainability and the circular economy increase, so too does the importance of transparent documentation processes.

Companies need to be able to track:

  • Where are the returned modules located?
  • What quantities have been collected?
  • Which components have been reused?
  • What quantities have been recycled?
  • What evidence is available for authorities, customers or partners?

Without digital and scalable processes, managing this information quickly becomes an operational challenge.
